Nobody is saying warpage is definitely what happened, just one possibility, along with bolt tightness, the plane of the mating surface, or the gasket. Bolts and/or gasket are the most likely two and exactly where I'd start with the diagnosis.

Agreed. I have no issues firing 'er up at 6am and leaving the neighborhood in a reasonable manner. Most trucks in TX are much louder at start-up.

That dyno likely needs calibration and a new operator. Who did the tuning? Do you have boost & AFR?

The Nismo exhausts are 2.25" while the Borla-branded systems are 2.5" piping.

This is not the case; the primary cats provide adequate back pressure.

No tune is needed for LDPs since the secondary cats are not monitored (only the primary cats in the UDPs are).

I'd design something similar to AWE's then, or Fast Intentions, but using either 2.5" or 2.75" piping. 3.0" is absolutely overkill on the VR30 unless you're shooting for massive numbers on big turbos. Retaining the stock upper downpipes, I'd have your buddy extend the catback to also replace...
